The 100-year formula is expiring: steel, paint, and the end of the spray booth
A century of automotive exteriors rests on one formula: stamp steel, weld it, paint it. EV weight ceilings, PBV volumes, and carbon rules are breaking all three legs at once. Here is what replaces it.

For a hundred years, building a car body has meant one formula: stamp steel panels, weld them together, then run the shell through a paint shop. That formula built the modern auto industry, and it is now colliding with three forces it cannot absorb.
The EV weight ceiling
Every kilogram of body weight pushes an EV toward a bigger battery, and a bigger battery pushes cost, weight, and charging time upward in a spiral. Steel at 7.8 g/cm³ has no answer to this. Aluminium halves the density but multiplies the tooling problem and the price. Composites land at 1.2-1.8 g/cm³ with stiffness steel cannot match per kilogram.
PBVs broke the volume assumption
Steel stamping economics depend on amortising multi-die tooling across ~100,000 units a year. Purpose-built vehicles (delivery pods, robo-shuttles, fleet vehicles) run at 40-60k. At those volumes the paint shop and press line never break even. Multi-model, low-volume production is exactly where one-shot forming wins.
The paint line is an auto plant's single biggest energy sink. The question is no longer how to make it efficient. It is why it exists at all.
Carbon rules turned process energy into a liability
VOCs, CO₂, carbon taxes, ESG disclosure: the paint shop sits at the centre of all of them, consuming 40-50% of a plant’s process energy. Regulators are no longer asking plants to paint cleaner; they are pricing the act of painting itself.
The replacement is not a better paint shop. It is a panel that never needs one: colour, gloss, structure, and rigidity formed together, inside the mould, in one shot. That is the platform we have spent a decade building, and the rest of this journal is the engineering behind it.
