The Digital Thread: in-mould sensors, AI vision, and QA at 0.1 mm

Defects smaller than a hair get caught at the source, not at the end of the line. How in-mould sensors, lot-level fine-tuning, and inline AI vision close the loop between CAE prediction and production reality.

In a conventional plant, quality is something you inspect at the end. In a forming cell, quality is something the process knows about itself while the part is still in the mould. That closed loop is what we call the Digital Thread.

Sensors where defects are born

In-mould sensors read pressure, temperature, and flow front behaviour during the shot itself. A micro-deviation (a cold spot, a resin lot running slightly fast) is visible immediately, and the cell fine-tunes the next cycle instead of producing a pallet of scrap. Material-lot-level response replaces batch-level rejection.

Eyes that never blink

After demolding, inline AI vision scans every surface at 0.1 mm resolution. Gloss defects, inclusions, fibre read-through: flaws smaller than a human hair are flagged before the part leaves the cell. For Class-A paint-free panels, where there is no paint film to hide behind, this inspection layer is not optional; it is the enabler.

CAE predicts the part. The cell measures the part. The Digital Thread is what makes those two numbers converge.

Every measurement feeds back upstream: simulation models are corrected with production data, and the next forming study starts from reality rather than assumption. Full-process traceability (lot, cycle, sensor trace, vision map) means any field question can be answered down to the individual part.

This is the quiet infrastructure behind the loud claims. −45% weight and CF 85-90 gloss only matter if they hold at part ten thousand as they did at part one. The Digital Thread is how they hold.
